Vacuum Pouch Size Guide: How to Choose the Right Size

Choosing the correct vacuum-pouch size helps your business achieve a reliable seal, minimise unnecessary material usage and pack products more efficiently.

A pouch that is too small may be difficult to fill or seal properly. A pouch that is excessively large may increase packaging costs and create an untidy finished appearance.

This guide explains how to measure your product, estimate the required allowance and select a suitable vacuum-pouch size for your business.

Why Vacuum-Pouch Size Matters

The correct pouch size should provide enough space for the product while leaving a clean section near the opening for vacuum extraction and sealing.

When choosing a pouch, consider:

  • The maximum width of the product
  • The maximum length of the product
  • The thickness or height of the product
  • Whether the product is flat, bulky or irregularly shaped
  • Whether the product contains bones, sharp edges or liquid
  • The space required near the pouch opening for sealing

How to Measure Your Product

Measure the product at its widest and thickest points after it has been portioned and prepared for packing.

  1. Measure the maximum width. Measure from the widest point on one side of the product to the other.
  2. Measure the maximum length. Measure from the top to the bottom of the product.
  3. Measure the maximum thickness. Measure the highest or thickest part of the product.
  4. Add extra space for sealing. Leave sufficient unused pouch length near the opening so that the pouch can be positioned and sealed cleanly.

Do not measure only the flat surface area. Thickness matters because a bulky product uses part of the available width and length when it is inserted into the pouch.

Simple Starting Formula

As a practical starting point, use:

Pouch width = product width + product thickness + allowance

Pouch length = product length + product thickness + sealing allowance

This is a starting estimate rather than a fixed rule. The ideal allowance depends on the shape of the product, the vacuum-sealer type and how tightly the finished product should be packed.

How Much Extra Space Should You Leave?

Leave a clean unused section near the pouch opening so that the vacuum sealer can extract air and create a reliable seal.

For many food-packaging applications, leaving approximately 5–8 cm of clear space near the opening is a useful starting point. Allow more space for bulky items, products with liquid, irregular shapes or products that are difficult to position inside the pouch.

The sealing area should remain as clean and dry as possible. Food residue, oil or moisture near the opening may affect sealing performance.

Examples of Product Types

Product type What to consider
Flat meat portions Measure the widest and longest points. Add sufficient opening space for sealing.
Steaks and seafood Account for the product thickness and any irregular edges.
Bone-in products Allow more space for uneven shapes. Additional puncture protection may be required for sharp edges.
Cooked food and sauces Leave more opening space and keep the sealing area clean and dry.
Bulky or irregular products Measure the thickest point and allow additional width and length for easier packing.

Smooth vs Embossed Vacuum Pouches

The correct pouch size is important, but you must also choose the correct pouch type for your machine.

Smooth vacuum pouches are designed for chamber vacuum sealers. These are commonly used by food businesses, butcheries, commercial kitchens and food manufacturers.

Embossed vacuum pouches have a textured surface and are designed for external-suction vacuum sealers.

Test Before Ordering Larger Quantities

Measurements provide a useful starting point, but businesses should test the selected size with the actual product and vacuum sealer before placing a larger recurring order.

A practical test helps confirm:

  • Whether the product fits comfortably
  • Whether the opening can be positioned correctly
  • Whether the vacuum extraction is effective
  • Whether the seal is clean and secure
  • Whether a smaller or larger pouch would be more suitable
